The Client

A leading global resources company — one of the largest mining operators in the world — running a fleet of Caterpillar 793F haul trucks at one of its Australian sites. 

The Challenge

When the wiring harnesses across four haul truck cabs reached end-of-life, the operator’s OEM supply channel quoted a lead time of three months to manufacture and ship replacements. For a mining operation running on tight maintenance schedules, that kind of delay isn’t just an inconvenience — it’s a direct risk to fleet uptime and scheduled maintenance programs at scale. 

Facing that timeline, the operator reached out to Harness Solutions Australia to ask a simple question: could we do better? 

Our Approach

With no OEM drawings or documentation to work from, our team worked directly and collaboratively with the client’s site engineers to reverse engineer the harness from the ground up — mapping circuits, cross-referencing connector part numbers, and validating every pinout against the original before a single metre of wire was cut. 

Rather than committing to a full production run on day one, we took a staged approach: building and validating a first harness set, confirming component and connector availability, and then scaling up production across the remaining cabs. This let us move fast without exposing the client — or ourselves — to supply risk on a critical part. 

The Outcome

  • Delivered replacement harnesses for all four haul truck cabs 
  • Turnaround of 4–5 weeks, against an OEM quote of three months — keeping the fleet on its scheduled maintenance program rather than facing unplanned downtime 
  • Built a repeatable in-house harness design the client can call on again, without being locked into OEM lead times 
  • Strengthened a working relationship now extending to further site projects
